Chapter 5 Frame suspension and final drive 5 9 6 12 Check the inner fork tube for runout with a dial indicator and V blocks 6 17a Drive the bushing into position with a tool like this one if it s available use the tool like a slide hammer 6 17b if you don t have the proper tool a section of pipe can be used the same way the special tool would be used as a slide hammer be sure to tape the ends of the pipe so it doesn t scratch the fork tube replace both fork springs with new ones Never replace only one spring Reassembly Refer to illustrations 6 17a and 6 17b 14 If it s necessary to replace the inner guide bushing the one that won t come off that s on the bottom of the inner tube pry it apart at the slit and slide it off Make sure the new one seats properly 15 Place the rebound spring over the damper rod then slide the rod assembly into the inner fork tube until it protrudes Irom the lower end of the tube Fit the oil lock piece over the end of the damper rod 16 Insert the inner tube damper rod assembly into the outer tube until the Allen bolt with a new copper washer can be threaded into the damper rod frem the lower end of the outer tube Note Apply a non permanent thread locking compound to the threads of the bolt Using the tool described in Step 4 hold the damper rod and tighten the Ulen bolt to the torque listed in this Chapter s Specifications Note If you didn t use the tool tighten the damper rod bolt after the fork spring and cap bolt are installed 17 Slide the outer guide bushing down the inner tube Using a special bushing driver Yamaha tool nos YM 33963 and YM 08010 in the US or 9089C 01367 and 90890 01370 in the UK and a used guide bushing placed on top of the guide bushing being installed dnve the bushing into place until it s fully seated see illustration If you don t have access to one of these tools it is highly recommended that you take the assembly to a Yamaha dealer service department or other motorcycle repair shop to have this done It is possible however to dhve the bushing into place using a section of pipe and an old guide bushing seo illustration Wrap tape around the ends of the pipe to prevent it from scratching the fork tube 18 Slide the washer down the inner tube into position over the guide bushing 19 Lubricate the lips and the outer diameter of the fork seal with the recommended fork oil see Chapter 1 and slide it down the inner tube with the lip facing down Drive the seal into place with the same tools used to drive in the guide bushing If you don t have access to these it is recommended that you take the assembly to a Yamaha dealer service department or other motorcycle repair shop to have the seal driven in If you are very careful the seal can be driven in with a hammer and a drift punch Work around the circumference of the seal tapping gently on the outer edge of the seal until it s seated Be careful if you distort the seal you ll have to disassemble the fork again and end up taking it to a dealer anyway 20 Install the retaining ring making sure the ring is completely seated in its groove 21 Install the dust seal making sure it seats completely 22 Install the drain screw and a new gasket if it was removed 23 If you re working on an FZ600 install the variable damper with its locknut upward 24 Add the recommended type and amount of fork oil see Chapter 1 25 Install the fork spring with the closer wound coils at the top 5 26 Install the spring seat on top of the spring 27 Refer to Chapter 1 and install the fork cap 28 Install the fork by following the procedure outlined in Section 5 If you won t be installing the fork right away store it in an upright position 7 Steering head bearings replacement Removal 1 If the steering head bearing check adjustment see Chapter 1 does not remedy excessive play or roughness in the steering head bearings the entire front end must be disassembled and the bearings and races replaced with new ones 2 Remove the handlebars see Section 4 the front wheel see Chapter 6 and the Iront lorks see Section 5
